A Method for Vibration and Harshness Analysis Based on Indoor Testing of Automotive Suspension Systems

The paper presents a method for the indoor testing of road vehicle suspension systems. A suspension is positioned on a rotating drum which is located in the Laboratory for the Safety of Transport at Politecnico di Milano. Special six-axis load cells have been designed and used for measuring the forces/moments acting at each suspension-chassis joints. The forces/moments, wheel accelerations, displacements are measured up to 100 Hz. Two different types of test can be performed. The tire/wheel unbalance effect on the suspension system behavior (Vibration and Harshness, VH) has been analyzed by testing the suspension system from zero to the vehicle maximum speed on a flat surface and by monitoring the forces transmitted to the chassis. In the second kind of test, the suspension system has been excited as the wheel passes over different cleats fixed on the drum.

Design of Cellular Shear Bands of a Non-Pneumatic Tire -Investigation of Contact Pressure

In an effort to build a shear band of a lunar rover wheel which operates at lunar surface temperatures (40 to 400K), the design of a metallic cellular shear band is suggested. Six representative honeycombs with aluminum alloy (7075-T6) are tailored to have a shear modulus of 6.5MPa which is a shear modulus of an elastomer by changing cell wall thickness, cell angles, cell heights and cell lengths at meso-scale. The designed cellular solids are used for a ring typed shear band of a wheel structure at macro-scale. A structural performance such as contact pressure at the outer layer of the wheel is investigated with the honeycomb shear bands when a vertical force is applied at the center of the wheel. Cellular Materials Theory (CMT) is used to obtain in-plane effective properties of a honeycomb structure at meso-scale. Finite Element Analysis (FEA) with commercial software ABAQUS is employed to investigate the structural behavior of a wheel at macro-scale.

Simulation of Galvanic Corrosion of Aluminum Materials for Vehicles

A simulation technology has been developed to enable prediction of galvanic corrosion in chassis parts where two different materials, iron and aluminum, come into contact with each other. When polarization curves representing a corrosive environment are input, this simulation technology calculates the corrosion current to flow and outputs the volume of aluminum corrosion to be formed near the iron-aluminum interface. The simulation makes it possible to predict the depth of corrosion that may occur in automobiles in the market.

Lab Evaluation and Comparison of Corrosion Performance of Mg Alloys

More Mg alloys are being considered for uses in the automotive industry. Since the corrosion performance of Mg alloy components in practical service environments is unknown, long term corrosion testing at automotive proving grounds will be an essential step before Mg alloy components can be implemented in vehicles. However, testing so many Mg alloy candidates for various parts is labor intensive for the corrosion engineers at the proving grounds. This report presents preliminary results in evaluating corrosion performance of Mg alloys based on rapid corrosion and electrochemical tests in the lab. In this study, four Mg alloy candidates for transmission cases and oil pans: AE44, AXJ530, MRI153M and MRI230D were tested in the lab and at General Motors Corporation Milford Proving Ground and their corrosion results were compared.

New Liquid Surface Conditioner for Low-Temperature Phosphating System Aimed at CO2 Emission Reduction

A new liquid surface conditioner has been developed to improve phosphate coating quality and enable a low-temperature phosphating system designed to reduce CO₂ emissions during the pretreatment processes of automobile production. Phosphate film is formed by a phosphating treatment that provides corrosion resistance for the steel plates that make up auto bodies. In the vehicle body, pocket-shaped structures such as side sills and wheel arches are likely to collect muddy water and form rust. Regarding anticorrosion quality assurance, particular attention must be paid to these pocket structures, in which phosphating solution flows slowly, and a lower solution-volume-to-surface-area ratio contributes less to the phosphating reaction. For this reason, with the conventional liquid surface conditioner, a low-temperature phosphating system cannot coat substrate surfaces sufficiently, which would result in lower corrosion resistance.

Reduction of Hot Tears: Alloy and Casting Process Optimization Using Neutron Diffraction

The continued need of vehicle weight reduction provides impetus for research into the development of novel automotive casting alloys and their processing technologies. Where possible, ferrous components are being replaced by aluminum (Al) and magnesium (Mg) alloy counterparts. This transition, however, requires a systematic optimization of the alloys and their manufacturing processes to enable production of defect-free castings. In this context, prevention of hot tears remains a challenge for Al and Mg alloy thin-wall castings. Hot tears form in semi-solid alloy subjected to localized tensile stress. Classical methods of stress measurement present numerous experimental limitations. In this research, neutron diffraction (ND) was used as a novel tool to obtain stress maps of castings and to quantify the effect of two processes used to eliminate hot tears in permanent mold castings: 1) increasing of the mold temperature during casting of Mg alloys, and 2) grain refinement of Al alloys.

Fatigue Behavior of Dissimilar 5754/7075 and 7075/5754 Spot Friction Welds in Lap-Shear Specimens

Fatigue behavior of spot friction welds or friction stir spot welds in lap-shear specimens of dissimilar aluminum 5754-O and 7075-T6 sheets is investigated based on experimental observations and two fatigue life estimation models. Optical micrographs of the 5754/7075 and 7075/5754 welds after failure under cyclic loading conditions are examined to understand the failure mechanisms of the welds. The micrographs show that the 5754/7075 welds mainly fail from the kinked fatigue crack through the lower sheet thickness. Also, the micrographs show that the 7075/5754 welds mainly fail from the kinked fatigue crack through the lower sheet thickness and from the fracture surface through the upper sheet thickness.

Helical 3D Computed Tomography as an Advanced Inline NDT Method

Computed Tomography (CT) is a well established method for non-destructive reconstruction of an object's interior structures. It is especially well suited for use with e.g. light metal alloys, injection molded plastic components or composite materials. The CT volume data can either be evaluated manually or automatically through the use of image processing software. Recently helical CT has become available for use in industrial quality testing of light alloy cast parts. This paper discusses the use of helical CT as an additional tool for inline inspection in a production environment.

Development and Validation of an Analytical Seal Bead Design Model for Automotive Superplastic Forming

With the increasing demand for fuel efficient vehicles, technologies like superplastic forming (SPF) are being developed and implemented to allow for the utilization of lightweight automotive sheet materials. While forming under superplastic conditions leads to increased formability in lightweight alloys, such as aluminum, the slower forming times required by the technology can limit the technology to low to mid production levels. One problem that can increase forming time is the reduction of forming pressure due to pressurizing (forming) gas leaks, during the forming cycle, at the die/sheet/blankholder interface. Traditionally, such leaks have been successfully addressed through the use of a seal bead. However, for advanced die technologies that result in reduced cycle times (such as hot draw mechanical performing, which combine aspects of mechanical preforming of the sheet metal followed by SPF), the use of seal beads can restrict the drawing of sheet material into the forming die.

Experiences with Experimental Determination of the Yield Locus and its Evolution for Advanced High Strength Steels

Accurate description of the plastic yield locus is important for accurate prediction of sheet metal formability and springback using FEM. This paper presents experimental results obtained for the initial plastic yield locus and its evolution for some selected Advanced High Strength Steels (AHSS). A review of available experimental methods was conducted to select appropriate techniques for testing. For loading in tension-shear, the Arcan test was selected, however because of lack of uniformity of the stress distribution, the test was not included in the final series of tests. Shear testing, uniaxial tensile testing, plane strain testing and stacked compression testing were used to determine the yield locus. From the test results and analysis for the selected AHSS, it seems that the onset of initial yielding and its isotropic evolution to 4% plastic strain is best described by the von Mises yield function.

Advanced Material Characterizations and Constitutive Modeling for AHSS Springback Predictions

Springback prediction is one of the roadblocks for using advanced high strength steel in the automotive industry. Accurate characterization and modeling of the mechanical behavior of AHSS is recognized as one of the critical factors for successful prediction of springback. Conventional tensile test based material characterization and constitutive modeling may lead to poor springback simulation accuracy. Aiming to accurately predict springback, a series of advanced material characterizations including bi-axial material testing, large-strain loading path reversal testing, unloading tests at large strain, stress-strain behavior beyond uniform elongation, were performed for selected AHSS and associated constitutive models were developed to incorporate these characterizations. Validations through lab samples and industrial parts show that the AHSS springback prediction accuracy is significantly improved with these improved material models.

Development of Empirical Shear Fracture Criterion for AHSS

The conventional forming limit curve (FLC) has been widely and successfully used as a failure criterion to detect localized necking in stamping. However, in stamping advanced high strength steels (AHSS), under certain circumstances such as stretching-bending over a small die radius, the sheet metal fails much earlier than predicted by the FLC. This type of failure on the die radius is commonly called “shear fracture.” In this paper, the laboratory Stretch-Forming Simulator (SFS) and the Bending under Tension (BUT) tester are used to study shear fracture occurring during both early and later stages of stamping. Results demonstrate that the occurrence of shear fracture depends on the combination of the radius-to-thickness (R/T) ratio and the tension/stretch level applied to the sheet during stretching or drawing. Based on numerous experimental results, an empirical shear fracture limit curve or criterion is obtained.

Ultrasonic Spot Welding of AZ31B to Galvanized Mild Steel

Ultrasonic spot welds were made between sheets of 0.8-mm-thick hot-dip-galvanized mild steel and 1.6-mm-thick AZ31B-H24. Lap-shear strengths of 3.0-4.2 kN were achieved with weld times of 0.3-1.2 s. Failure to achieve strong bonding of joints where the Zn coating was removed from the steel surface indicate that Zn is essential to the bonding mechanism. Microstructure characterization and microchemical analysis indicated temperatures at the AZ31-steel interfaces reached at least 344°C in less than 0.3 s. The elevated temperature conditions promoted annealing of the AZ31-H24 metal and chemical reactions between it and the Zn coating.

Visualization of Material Flow in a Refill Friction Stir Spot Welding Process Using Marker Materials

Friction Stir Spot Welding (FSSW) is a relatively new solid state joining technology that has the potential to be a replacement for single point joining processes like Resistance Spot Welding and rivet technology in certain applications. Since the material flow around the pin plays an important role in determining the quality of the weld, understanding how the material moves is important to optimize process parameters and to validate the results of numerical simulations of the process. In this paper, an experimental study aimed at visualizing the material flow during the plunge phase of refill FSSW of an aluminum alloy is presented. Different marker materials were placed at a certain depth from the plate surface and metallographic samples in three mutually perpendicular directions were prepared and examined to identify the final location of the marker material after the plunge of the pin.

The Impact of Advanced Material Simulation Parameters in Press Shop Operations Using Mild Steel Grades

Forming simulation is a widely used tool to estimate production forming capabilities. During the last three to four years the prediction of process robustness by sensitivity analysis has been developed for industrial applications. The change of material parameters is one key figure and has a large impact on the final findings. Thus the user has to ensure that the variations done are in correlation with real material behaviour and the selected numerical model is reliable. Up to now the permitted changes in modelling are seldom secured by real measurements, especially when more advanced material models and hardening options are applied. Various materials chosen out of the production process for mild steel grades have been investigated for their mechanical properties using different tests. The limits of failure are defined by a reduced number of Nakajima tests to predict the forming limit curve (FLC). All data is prepared in the same manner to meet simulation program needs.

Design Multi-Stage Draw by Improved Dynamic Programming

Multi-stage draw process is an important stamping method to make complex sheet metal parts for automotive industry. Due to complexity, its development is challenging and time consuming. In this study, the multi-stage draw development is modeled as a multi-stage decision making process. Based on sheet metal incremental plastic deformation theory, drawability and failure criteria, a dynamic programming type solution is proposed and demonstrated by FEM simulations on a rectangular geometry with high reduction ratio. Due to the recurrence nature of dynamic programming, the method provides a possibility of automatic process design of multi-stage draw.

AHSS Shear Fracture Predictions Based on a Recently Developed Fracture Criterion

One of the issues in stamping of advanced high strength steels (AHSS) is the stretch bending fracture on a sharp radius (commonly referred to as shear fracture). Shear fracture typically occurs at a strain level below the conventional forming limit curve (FLC). Therefore it is difficult to predict in computer simulations using the FLC as the failure criterion. A modified Mohr-Coulomb (M-C) fracture criterion has been developed to predict shear fracture. The model parameters for several AHSS have been calibrated using various tests including the butter-fly shaped shear test. In this paper, validation simulations are conducted using the modified (M-C) fracture criterion for a dual phase (DP) 780 steel to predict fracture in the stretch forming simulator (SFS) test and the bending under tension (BUT) test. Various deformation fracture modes are analyzed, and the range of usability of the criterion is identified.

Deformation Analysis of Incremental Sheet Forming

Incremental Sheet Forming (ISF) is an emerging sheet metal prototyping technology where a part is formed as one or more stylus tools are moving in a pre-determined path and deforming the sheet metal locally while the sheet blank is clamped along its periphery. A deformation analysis of incremental forming process is presented in this paper. The analysis includes the development of an analytical model for strain distributions based on part geometry and tool paths; and numerical simulations of the forming process with LS-DYNA. A skew cone is constructed and used as an example for the study. Analytical and numerical results are compared, and excellent correlations are found. It is demonstrated that the analytical model developed in this paper is reliable and efficient in the prediction of strain distributions for incremental forming process.

Efficient Approximate Methods for Predicting Behaviors of Steel Hat Sections Under Axial Impact Loading

Hat sections made of steel are frequently encountered in automotive body structural components such as front rails. These components can absorb significant amount of impact energy during collisions thereby protecting occupants of vehicles from severe injury. In the initial phase of vehicle design, it will be prudent to incorporate the sectional details of such a component based on an engineering target such as peak load, mean load, energy absorption, or total crush, or a combination of these parameters. Such a goal can be accomplished if efficient and reliable data-based models are available for predicting the performance of a section of given geometry as alternatives to time-consuming and detailed engineering analysis typically based on the explicit finite element method.

The Suspension System of the 2009 Cooper Union FSAE Vehicle: A Comprehensive Design Review

This work details the process employed to design the 2009 Cooper Union FSAE® suspension system, spanning the overarching design philosophy, configuration selection, analysis, fabrication, and implementation, while offering recommendations to those especially new to the field. The design methodology illustrated here provides a systematic approach to suspension geometry, material selection, packaging, and construction. Though this paper serves as a starting point for FSAE® suspension designers, it provides a succinct overview for those interested in general suspension design fundamentals. The design process began with the selection of a suspension configuration, geometries, and kinematics, which were driven in part by tire data, desired bulk vehicle dynamics characteristics, and overall geometric variability. The springs and adjustable dampers were then selected as the front and rear anti-roll bar properties were concurrently designed.
